Any idea why I would start seeing this error on opening a file?

You'll have to upload the file. There are some ways in which this is (sort of) expected:

The file got damaged. This is only possible with GHX files. If a GH file gets damaged it won't open at all.
A component is not (de)serializing itself correctly. If that's the case we should find the component in question.
The file was written while a different version of a component was installed, and the upgrade logic isn't correct.

The error doesn't happen when I save the file as a new name.

The file uses Bowerbird components. I don't have Bowerbird installed and I don't get the errors you're getting. It definitely sounds like it's a versioning issue. Perhaps a bowerbird component has been updated and has gotten two more input parameters while keeping the same ID.
